Prop and Amelia costume fabrication. On-set fitting, maintenance and repairs of Amelia’s armour.

My work focused on the fabrication of Amelia’s character suit. The lower part of the suit was made using flexible polyurethane resin over neoprene, while the armour consisted of numerous individual pieces, each attached to the suit when dressing the performer. These pieces were made using resins with different levels of hardness and flexibility to accommodate movement and performance. I later worked on set, fitting, maintaining and repairing the armour throughout filming.

Amelia’s suits and stunt suits are composed of two main parts: a neoprene base suit and individual armour pieces that are attached one by one to the base.
The base suit is made from neoprene fabric sprayed with flexible resin and compressed against a mould, creating the different textures and surface details of the suit.
The armour pieces were produced from 3D prints, which were cleaned and refined before creating silicone moulds with fibreglass jackets. Each component was then cast using different types of resin, selected according to the level of hardness and flexibility required for each piece.
Each armour component incorporated a Velcro attachment system, allowing it to be individually secured to the base suit and providing a durable fit while accommodating the performer’s movement, including during action sequences.
